HVAC Mode Door Replacement

I was in the process of replacing my mode door actuator because I cannot change airflow off of the dash vents. I decided to manually test the mode door lever before installing the new actuator.

Unfortunately, manually turning the lever through its full ROM did not change airflow output. Now I’m led to believe the mode door itself is broken. I know the tech approved way to fix this would be to remove the entire dash and access the HVAC box and replace the door.

I’d like to avoid that and cut a hole in the bottom of the HVAC box if possible. I’m wondering if anyone has done this before. I cannot find a video or even a forum post about it. Part number 52474961 for the mode door.

To be clear, I am NOT asking about the mode door actuator. I’m talking about the mode door itself that sits inside the HVAC box/body/housing.

Welcome to the forum, from Oregon.

IMO, bite the bullet and do the mode door replacement as recommended. If you do cut access to it, how do you plan to then fix the cut?

My plan was to cut as carefully as possible using a dremel and cutoff wheel. I’d seal it back up with some epoxy and a layer of foil tape.

Luckily I think I’ve avoided this crisis. The second toothed lever that the actuator turns was seized and through some miracle I have it freed up. I’m planning to install the new actuator and hope for the best. I have everything working manually so I see no reason it won’t work with a new actuator.
